Once we apply do we need to go to a British consulate for any type of appointment? Or is it all done by email/post? Is there a consulate in Chicago?

There is a consulate in Chicago. But, if you've already applied by mail then there is no need for an appointment. I believe they may call to speak with you if they have questions about your application.

If you haven't already applied and would like to do it in person, you can get your visa back the same day if you do it in person. And, you can make appointments as soon as the very next day.

I applied in person in Chicago last month.

i had to go to the british consulate in new york as i chose to do it in person.

it was easy, filled in my application via fast trak.  made an appointment, showed up overly prepared and nervouse as heck as i had a flight booked the next day.....

and it all went smoothly.
